Sustainable packaging
Sustainable Packaging Materials at Royal Custom Packaging USA
Great packaging does more than protect what's inside the box — it reflects the values of the brand it represents. As a custom packaging manufacturer serving businesses across the United States, we've watched the industry shift dramatically over the past several years. Retailers, e-commerce brands, and everyday consumers are no longer satisfied with packaging that simply gets the job done. They want materials that are recyclable, responsibly sourced, and kind to the planet, without sacrificing strength, print quality, or shelf appeal.
That shift is exactly why sustainability sits at the center of how we design and manufacture custom packaging at Royal Custom Packaging USA. We work with startups, established retailers, and everyone in between, which means we see firsthand how much packaging decisions influence a customer's first impression of a brand. From the
corrugated boxes that ship your products to the printed mailers that create that first impression, every material we work with is chosen with both performance and environmental responsibility in mind. In this post, we're walking through the sustainable materials we use every day, why we choose them, and how we help our clients make smarter packaging decisions for their products and their brand.
Why Sustainability Is No Longer Optional
Packaging waste is one of the most visible environmental footprints a business creates. Boxes, mailers, and protective inserts move through supply chains and end up in landfills, waterways, and recycling streams by the billions each year. For a manufacturer producing custom packaging at scale, that responsibility sits squarely with us. It's one we take seriously on every order, whether it's a single prototype run or a recurring national account.
Four forces are driving this shift across the industry:
-
Consumer expectations. Shoppers increasingly notice packaging before they even open a product, and many will favor a competitor's brand if the unboxing experience feels wasteful or excessive.
-
Regulatory pressure. States and municipalities are introducing extended producer responsibility laws and restrictions on single-use plastics, pushing manufacturers toward paper-based and recyclable alternatives.
-
E-commerce growth. As more purchases move online, packaging has become one of the few physical touchpoints a brand has with its customers, putting even more scrutiny on the materials used and how much of it ends up as waste.
-
Cost and logistics. Lightweight, right-sized, recyclable materials often reduce shipping weight and dimensional costs, meaning sustainability and cost savings frequently move in the same direction.
Because of this, our design and materials teams treat sustainability as a baseline requirement for every custom packaging project, not an optional upgrade.
The Sustainable Materials We Use
Recycled and Recyclable Corrugated Cardboard
Corrugated cardboard remains the backbone of custom shipping and retail packaging, and for good reason. We manufacture the majority of our boxes using recycled fiber content, and every corrugated product we produce is fully recyclable at the end of its life. Depending on the strength a product needs, we offer single-wall, double-wall, and triple-wall options, all of which can be printed using eco-conscious inks without compromising the fiber's recyclability.
Kraft Paper
Unbleached kraft paper is one of our most requested materials for
mailer boxes, wrapping paper, and interior void-fill. Because kraft paper skips the heavy bleaching process used to make bright white paperboard, its production uses fewer chemicals and less water. It's also fully biodegradable and compostable, which makes it a favorite among brands that want a natural, rustic aesthetic paired with genuine environmental credentials.
Molded Pulp
For fragile or irregularly shaped products, such as electronics, glassware, or food containers, molded pulp offers a plastic-free alternative to
foam inserts. Made from recycled paper fiber, molded pulp is fully biodegradable and compostable, and it provides excellent cushioning and shock absorption for delicate items during transit.
Rigid Recycled Paperboard
For premium retail boxes,
rigid boxes, and presentation packaging, we manufacture using recycled paperboard cores wrapped in FSC-certified papers. This lets brands deliver a high-end unboxing experience without relying on plastic-laminated or foil-heavy materials that are difficult to recycle at end of life.
Biodegradable and Compostable Bioplastics
When a project genuinely calls for a plastic component, such as a clear display window, a moisture barrier, or a protective wrap, we offer bio-based alternatives like PLA and PHA. These materials are derived from renewable resources such as corn starch and are designed to break down under industrial composting conditions, unlike conventional petroleum-based plastics.
Soy-Based and Water-Based Inks
Every custom print job runs through our presses using soy-based or water-based inks rather than traditional solvent-based inks. This reduces volatile organic compound emissions during production and keeps the finished packaging easier to recycle, since these inks don't contaminate paper fiber the way petroleum-based inks can.
Recycled PET (rPET)
For clients who need a clear plastic component, such as a display window or a protective clamshell, we offer rPET made from post-consumer recycled plastic bottles rather than virgin petroleum. This keeps existing plastic circulating in the supply chain instead of pulling new plastic into production.
Honeycomb Cardboard
For products that need structural reinforcement or void-fill without the bulk of foam, we manufacture honeycomb cardboard panels and
packaging inserts. Built from layers of recycled kraft paper arranged in a honeycomb structure, this material delivers impressive strength-to-weight performance, making it a practical, fully recyclable substitute for foam blocks and plastic corner protectors in larger shipments. It flattens for efficient storage and shipping before use, which helps keep our own operational footprint lower, and it breaks down easily in standard paper recycling streams once a shipment reaches its destination.
Traditional vs. Sustainable Packaging Materials
To help clients understand exactly what they gain by switching to sustainable options, we often walk through a side-by-side comparison during the design consultation process:
Traditional Material
Sustainable Alternative We Use
Key Environmental Benefit
Typical Application
Virgin plastic mailers (LDPE)
Kraft paper mailers or rPET film
Cuts new plastic production; kraft is compostable
E-commerce shipping bags
Expanded polystyrene (EPS foam)
Molded pulp or honeycomb cardboard inserts
Biodegradable; avoids persistent microplastics
Protective inserts for fragile goods
Bleached white paperboard
Unbleached or recycled kraft board
Less water and chemical use in production
Retail boxes, tuck-top cartons
Solvent-based printing inks
Soy-based or water-based inks
Lower VOC emissions; keeps fiber recyclable
Branded box printing
Multi-layer laminated films
Mono-material recyclable films
Enables single-stream recyclability
Flexible pouches and wraps
As the comparison shows, sustainable alternatives aren't just a feel-good marketing choice. They carry measurable advantages in production impact, recyclability, and end-of-life outcomes.
Choosing the Right Sustainable Material for Your Product
Not every sustainable material suits every product, and this is where working with an experienced custom packaging manufacturer makes a real difference. A lightweight kraft mailer that works beautifully for apparel would fail to protect a ceramic mug, while a heavy-duty corrugated box would be excessive, and wasteful, for a single lipstick tube.
Our design team walks every client through the trade-offs between strength, moisture resistance, cost, and appearance so the final packaging matches the product it protects. Before a design goes into full production, we typically prototype the packaging with the actual product to confirm it holds up during handling and shipping, a step that often reveals opportunities to swap in a lighter or more sustainable material without compromising protection.

This is also where custom engineering matters most. We often combine materials, for example, a kraft paper exterior with a molded pulp interior tray, to balance branding, protection, and sustainability within a single package.
Our Sustainable Manufacturing Practices
Choosing the right raw material is only half of the equation. How we manufacture matters just as much:
-
Waste reduction. Offcuts and trimmings from corrugated and paperboard production are collected and returned to the recycling stream rather than sent to landfill.
-
Energy-conscious printing. We rely on digital and flexographic printing methods that reduce setup waste compared with older printing processes, particularly for shorter custom runs.
-
Right-sizing. Our design team engineers boxes to fit products precisely, cutting down on excess material, void-fill, and shipping volume.
-
Domestic sourcing. Where possible, we source recycled paper and board from domestic suppliers to reduce the transportation emissions tied to importing raw materials.
We also hold ourselves to recognized third-party standards so our clients can trust the claims we make about our materials:

What This Means for Our Clients
Choosing sustainable custom packaging isn't only about environmental responsibility. It delivers tangible business value as well.
-
Brand differentiation. Packaging is often a customer's first physical interaction with a brand. Sustainable materials signal that a company takes its impact seriously, building trust before the product is even used, and it's often the difference between a customer sharing an unboxing video and simply tossing the box aside.
-
Cost efficiency. Lightweight, right-sized packaging reduces shipping costs, and many recycled materials are increasingly cost-competitive with virgin alternatives as they're manufactured at greater scale.
-
Regulatory readiness. As more states restrict single-use plastics and expand producer responsibility requirements, brands using recyclable and compostable packaging are already ahead of upcoming compliance deadlines, sparing them from costly last-minute redesigns.
-
Customer loyalty. Research consistently shows that consumers, particularly younger generations, favor brands that visibly commit to sustainable practices, and packaging is one of the most visible signals a brand can send. That loyalty tends to compound: customers who feel good about a purchase are more likely to return and to recommend the brand to others.
